Overview of Copper Laminated Foil Busbar Industry Knowledge
Apr 15, 2026
Copper Laminated Foil Busbar is a high-current flexible conductive component made of multiple layers of high-purity copper foil and welded through a specific process. As a key component in modern electrical systems, it is widely used in new energy vehicles, power equipment, metallurgy and the chemical industry, etc. It mainly solves the problem of the flexible connection between high-current equipment. This product is known for its high conductivity, low resistance, excellent flexibility and shock resistance. It can effectively absorb vibration, displacement and thermal expansion and contraction stress generated during equipment operation, ensuring the long-term reliability and safety of the connection.

product design
Copper foil soft connections are made of multiple layers of high-purity copper foils that are superimposed and welded. The raw materials are generally T2 and above-grade copper tapes. The copper content is usually more than 99.95%, and the thickness of a single copper foil ranges from 0.03mm to 1mm. The product structure can be made into U-shaped or other special-shaped forms according to actual installation requirements. The polymer diffusion welding process is mainly used to fuse and pressure-weld the contact surfaces of multiple layers of copper foil through high-current and high-temperature heating. Another common process is brazing, which uses silver-based solder to make the connection. The process selection is related to the product size: when the product width is greater than 90mm and the thickness is greater than 60mm, the pressure welding process with a copper plate on the contact surface is generally used; when the width is greater than 140mm and the thickness is greater than 130mm, the brazing process is mostly used. In order to improve the corrosion resistance, the product contact surface can be tin-plated, silver-plated or nickel-plated as required. Among them, the Silver Plated Copper BusBar is suitable for high-corrosion or high-demand environments. After welding and forming, the product usually needs to undergo post-processing processes such as polishing, cleaning, drying, and shaping, and can be fully or partially covered with insulating sleeves to meet different insulation and protection needs to form an Insulated Flexible BusBar. The main design parameters of the product include width, thickness and installation contact surface length.

Main categories
Copper foil soft connections can be mainly classified according to their welding process. Pressure welding type soft connection: Made by molecular diffusion welding process, it is the most widely used type at present, especially suitable for scenes that require high conductivity and reliability. Brazed soft connection: Silver-based solder is used for connection, mostly used for products with specific sizes or requirements. In the broader "copper soft connection" product family, copper foil soft connections are juxtaposed with copper braided tape soft connections, copper stranded wire soft connections, etc. Their functions are similar, but their appearance structures and applicable scenarios have different emphases.

Application scenarios
As a high-current flexible conductive connector, Copper Foil Flexible Busbar is widely used in high-current electrical equipment such as generators, transformers, high and low voltage switch cabinets, busbars, rectifier equipment, electrolytic smelting equipment, etc. It can improve conductive efficiency, adjust equipment installation errors, play a role in shock absorption and compensation, and facilitate testing and equipment maintenance. In the field of new energy vehicles, it is a key component to achieve flexible conductivity inside the battery pack. It adapts to the slight deformation of the battery during the charging and discharging process, and is used in the three-electric system of new energy vehicles and the conductive connections of various energy storage cabinets. Among them, Flexible Battery Pack Copper Connectors (flexible battery pack copper connectors) have particularly strict requirements for conductive stability and fatigue resistance. In communication equipment such as 5G base stations, the structure helps weaken electromagnetic interference. In addition, special-shaped copper foil soft connections with high flatness requirements are used in nuclear magnetic resonance equipment for precise cooling. In the rail transit field, reinforced products are used. Such connectors are also widely used in industries such as the chemical industry, carbon, electric locomotives, and ocean ships.
