How to Choose High-Quality Copper Busbar? 3 Points for Engineers

Sep 05, 2025

According to the China Electricity Council (CEC), China's new energy storage installed capacity hit 50GW in H1 2025. It rose 45% from last year. A copper busbar is key for power transmission in energy storage, EV, and power systems. Poor-quality ones cause 20% of electrical failures. This article shares 3 key selection points (material, performance, process), application scenarios, and Xiamen APOLLO's solutions.

Core Material & Purity Judgment

1. Confirm Copper Grade

Choose T2 oxygen-free copper for copper solid busbar first. Its copper purity is ≥99.95%. It's 30% purer than T3 copper. Low-purity copper makes resistance higher. It causes overheating when current is high.

2. Check Surface Quality

A good electrical bus bar has a smooth surface (Ra ≤0.8μm). There are no scratches or oxidation spots. Oxidation lowers conductivity by 5-8%. So pick products with anti-oxidation coatings (like tin or silver plating).

3. Verify Material Certificates

Ask for mill test reports (MTR). Check impurity content (e.g., lead ≤0.005%, iron ≤0.005%). Too many impurities make the busbar break easily when bent. This affects installation.

Key Performance Parameter Testing

1. Conductivity test: A qualified electrical bus bar has conductivity ≥98% IACS. Use a conductivity meter to measure. If conductivity is low (<95% IACS), power systems lose 10-12% more energy.

2. Current-carrying capacity verification: For high voltage busbar (10kV+), check if it can carry enough current as designed. For example, a 10×100mm busbar should carry ≥1200A at 40℃.

3. Temperature rise resistance: Test how much temperature rises under rated current. It should be ≤60K above ambient. Too much temperature rise (>80K) makes insulation age faster. It shortens system life.

4. Corrosion resistance: For outdoor or humid places, test salt spray resistance. It should resist rust for ≥48 hours. Poor corrosion resistance makes contact fail in 1-2 years.

Structure & Process Adaptability

1. Check Dimensional Accuracy

The tolerance of copper solid busbar must meet GB/T 5585.1-2019. For example, thickness tolerance is ±0.1mm, length tolerance is ±2mm. If deviations are too big, it won't fit busbar supports well.

2. Evaluate Bending Performance

A good electric busbar can bend 90° at room temperature without cracks. Use a bending tester to check. Brittle busbars (from bad annealing) break during on-site installation.

3. Inspect Connection Craftsmanship

For busbars with pre-drilled holes, check hole position tolerance (±0.5mm) and thread quality. Misaligned holes make installation take 50% more time. Damaged threads cause loose connections and overheating.

Application Scenario Matching

High-quality busbars work in many fields. In 100MW+ energy storage systems, a copper busbar connects battery clusters. It ensures stable transmission of 2000A+ current. In EV charging stations (480kW+), electric busbar with tin plating resists current impacts from frequent plugging. In 220kV substations, high voltage busbar with epoxy insulation prevents partial discharge. These scenarios need suitable busbars to keep systems safe.

Application for Copper BusBar

Xiamen APOLLO's High-Quality Copper Bus bar Solutions

Xiamen APOLLO's copper bus bar uses T2 oxygen-free copper (purity ≥99.97%). It's 0.02% purer than industry standards. Our copper solid busbar goes through 5 quality checks (purity, conductivity, dimensional accuracy, bending, corrosion). It's stricter than the 3 checks used in the industry. It meets IS09001-2015,IATF16949 and ROHS standards.
